Fewer components are required to construct a Superlight chassis, resulting in less emissions and lower energy consumption to manufacture. Also, the manufacturing footprint is significantly smaller than a traditional construction space, requiring less energy to operate.

LOWER EMISSIONS AND ENERGY USE

Superlight frames are made from aluminium or mild steel – both of which are recyclable. The development of highly recyclable aluminium will also contribute to a dramatically lower CO2 ­­impact. New iPanel skin materials made from recycled carbon fibre give both weight and environmental benefits and the development of using natural fibres and resins will bring further sizable environmental benefits. The iPanel core materials echo this trend using recycled paper or plastic honeycomb and recycled plastic foam.

With a smaller manufacturing footprint, and fewer components and operators are required for build and the overall production cost is lower than a conventional process. Additionally, the lead time from design to launch is significant shorter and more flexible, helping to lower the ‘cost to launch’.

LOW-COST MANUFACTURING

The Superlight technologies are applicable to a broad range of vehicle types and sizes, from small single seaters or autonomous pods to large sedans, SUVs, small vans, or even trucks. The flexibility of the technology, adaptability to change model type quickly, and the ability to invest in stages when scaling up makes it a compelling option for low to mid-volume vehicle manufacturers.

Manufacturers using Superlight technologies can adjust processes such as frame welding from being entirely manual, to fully automated depending on build volumes. The same applies to the production and bonding of iPanels. Low volume, high-performance vehicles can use hand laid composites, or move to press moulded composites for higher volumes or to cut manufacturing costs.

MODULAR AUTOMATION POTENTIAL

Compared to a conventional pressed steel / aluminium architecture, a ground up facility to manufacture vehicles using Superlight technologies is around 80percent cheaper. The same non-visible structure tooling is reusable for face lift and new models, reducing costs with notably less model-specific tooling required.

LOW-COST SET-UP

Vehicles built with Superlight technologies are powertrain agnostic. For example, small city vehicles that incorporate iLink suspension, benefit from large open volumes at the rear of the vehicle, which enables any powertrain to be accommodated.

As an iFrame and iPanels is all that is required for the structure of a vehicle, mule cars can be built quicker than for conventional vehicle platforms. This reduces the quantities and the need for multiple prototype cycles and trial builds to achieve production readiness with mule cars built using, potentially, production spec tube sizes / panels / etc from the start.

REDUCED TIME TO MARKET

A modular sub-system approach is used to construct the vehicle chassis and frame using Superlight technologies. This modularity allows fundamental changes to a vehicle frame based on common building blocks. A manufacturer with a desire to grow a range of vehicles could use Superlight seamlessly across the range as commonality of structure parts in excess of 60 percent is possible.

Since bodywork constructed using Superlight technologies is non-structural and fixed to the vehicle mechanically, re-styling, updating or changing the form of body panels is simple, quick, and cost effective. This enables designers to update or enhance vehicle design without the need for costly retooling, while it is also simple to deliver model variants

FUTURE-PROOF BODYWORK

Unlike the very large and expensive press lines required for conventional vehicle production, the Superlight tube fabrication, frame welding, and panel bonding footprint takes up significantly less space. Also, as fewer components are required, the material handling footprint is also smaller, plus a small paint facility is practical as external body parts can be processed individually.
